Managing Oil Carryover and Moisture Contamination in Rotary Screw Air Compressors

Fluid appearing at a tool outlet, a blasting pot or an instrument line usually points back to the compressor rather than the pipework. Rotary screw compressors carry lubricating oil in the air stream before separation removes it, and Singapore’s ambient conditions add a continuous water load.

Causes of Excessive Oil Carryover in Rotary Screw Compressors

Excessive oil carryover happens when compressor oil leaves the sump in volumes the separator was never designed to handle.

Oil circulates through the air end to seal the rotor clearances, absorb heat and lubricate the bearings. It leaves as a fine mist in the discharge air. Shaft seals, bearings and the scavenge line contain that mist. As they wear, more oil reaches the separator than it can coalesce.

  • Overfilled sump: Air compressor oil above the sight glass maximum is churned into a mist too fine to coalesce.
  • Running below rated discharge pressure: This raises air velocity through the separator and drives droplets through the element
  • Wrong oil viscosity: Oil thinner than the manufacturer specifies carries over more readily and degrades faster.
  • Discharge temperatures above the specified range: This thins the oil and accelerates its breakdown

Running past the recommended service hours compounds all four. Seals harden, bearing clearances open up, and the oil oxidises into varnish that blocks the separator media.

Troubleshooting Air-Oil Separator Element Blockages

Diagnose an air-oil separator blockage by measuring the pressure drop across the vessel and comparing it against the reading taken when the element was new.

The element coalesces suspended oil droplets out of the discharge air. Dense fibre media collects fine droplets into larger ones, which drain back to the sump through the scavenge line.

  • Rising pressure drop across the vessel, against the manufacturer’s stated replacement limit
  • Reduced air volume downstream with no change in the work
  • Higher power draw, where the compressor works against the restriction for the same output.
  • Oil visible at the point of use

Air moving through the separator media generates static electricity. Elements carry grounding staples that route the charge to the vessel wall. An element fitted without a verified ground can allow a static discharge inside a vessel holding oil mist under pressure. Check ground continuity on every element change.

Optimising Condensate Drains in High-Humidity Environments

Condensate drains require checking every shift because the ambient moisture load is continuous rather than seasonal. Annual mean relative humidity here sits at around 84%, and readings before sunrise regularly exceed 90%.

Every cubic metre of air the rotary compressor draws in carries that moisture. Compression concentrates it, and the aftercooler condenses most of it into liquid water.

Drain type

How it operates

Where it falls short

Manual ball valve

Opened on a fixed routine

Relies on the routine being followed

Timed solenoid

Opens for a set time at a set interval

Vents air every cycle, wasting air or leaving condensate

Zero-loss float

Discharges when a float senses liquid

Float and seat foul with sludge

Whichever type is fitted, an auto-drain still needs verifying by hand. Add these to the daily compressor maintenance checks:

  • Open the manual bypass on each auto-drain once a shift and confirm liquid discharges
  • Inspect what comes out: scale, rust flakes and sludge mean the receiver or pipework is corroding.
  • Clear the strainer upstream of each drain valve on schedule.
  • Listen for continuous venting, which means a drain is stuck open and leaking air.

Standing condensate corrodes the receiver from the inside. Air receivers in Singapore are registered pressure vessels, examined by a MOM Authorised Examiner every two years under the Workplace Safety and Health (General Provisions) Regulations. Registration sits with the owner of the vessel. Renting rather than buying leaves that obligation with the supplier.

The Role of Minimum Pressure Valves in Preventing Fluid Contamination

The minimum pressure valve holds a baseline pressure inside the sump so that oil can circulate properly and the separator can run at its designed air velocity.

The valve sits between the separator vessel and the aftercooler. It stays closed until sump pressure reaches the manufacturer’s set point, then opens to release air downstream. Below that pressure, air moves through the element too fast to coalesce anything.

Symptoms of a sticking valve or a fatigued spring:

  • Heavy carryover at start-up that settles once the machine reaches working pressure.
  • Sump pressure taking longer than normal to build after loading.
  • Varnish on the poppet and seat, holding the valve partly open.
  • A fatigued spring that lets the valve lift below its set point.

Selecting and Maintaining Inline Filtration for Downstream Protection

Select inline filtration by working back from the air quality class the application requires, then sizing each stage to the flow at that point.

ISO 8573-1:2010 states compressed air purity as three numbers covering particles, water and oil, graded from Class 0 (the most stringent) to Class 9 (the most relaxed).

Filter stage

Removes

Position

Particulate

Rust, scale and pipe debris

First stage

Coalescing

Oil aerosol and liquid water

After particulate

Activated carbon

Oil vapour and odour

Final stage

Every stage loses efficiency as its element loads. Fit a differential pressure gauge across each housing and record the reading with a new element. Replace on differential rather than on a calendar date, because loading depends on the incoming air.
